Boiler feed pumps deliver high-pressure feedwater to steam generators in thermal power plants. These are the highest-power pumps in the water-steam cycle, operating at extreme pressures with critical reliability requirements. This guide covers boiler feed pump selection, configurations, materials, and system design for thermal power plants.

Modern trend: motor-driven VFD feed pumps for HRSG/combined cycle and industrial boilers; turbine-driven for large utility coal/nuclear plants. Our API 610 BB3 and multistage boiler feed pumps support both drive types.

Critical: Pump Type by Pressure

  • BB3 axially split multistage (60โ€“150 bar): Most common for HRSG, industrial boilers, subcritical utility. Axially split casing = easy maintenance (remove rotor without disconnecting piping), between-bearing design (stable at high power), 4โ€“8 stages. Good for cycling duty (combined cycle start-stop). Our API 610 BB3 is ideal for boiler feed service up to 150 bar.
  • BB5 radial split double casing (100โ€“300+ bar): For subcritical/supercritical boilers (high pressure). Double casing (inner cartridge + outer barrel) = contains high pressure, cartridge replacement for fast maintenance. More expensive, heavier. Our BB5 pumps handle supercritical boiler feed.
  • Ring-section multistage (40โ€“120 bar): Smaller industrial boilers, HRSG LP/IP feed. Compact, vertical or horizontal. Lower cost. Our ring-section multistage covers smaller boiler feed.

Critical: Materials for Boiler Feed Pump

ComponentMaterialWhy
Casing (BB3)Carbon steel (SA-216 WCB) or low alloy (SA-217 WC6 ๏ผž400ยฐC)High pressure, feedwater 100โ€“180ยฐC (before HP heaters) / 150โ€“280ยฐC (after)
Casing (BB5 outer)Low alloy steel (SA-350 LF2 / SA-508)Very high pressure (150โ€“300 bar), high strength, toughness
Impeller / diffuser13Cr stainless (CA-15) or 316SS (duplex for high chloride)Corrosion (feedwater), cavitation resistance, erosion
Shaft4340 alloy or 17-4PH stainlessHigh strength, fatigue (high power, high speed), corrosion
Shaft sleeve316SS or stellite (wear area)Wear at seal/bushing
Mechanical sealSilicon carbide / carbon, 316SS, EPDM/PTFEHigh pressure/temp, API 682 Plan 23 (flush from discharge, cooled) or Plan 32 (external flush)
BearingsBabbitt-lined sleeve (large) or rolling elementHigh radial/thrust loads, continuous duty, oil lubrication
Wear rings316SS or bronze (low chloride feedwater)Renewable, maintain efficiency
First-stage (NPSH)13Cr/316SS, large eye, inducer optionHot feedwater (100โ€“130ยฐC) โ†’ NPSH critical, cavitation resistance

Boiler feedwater is high-purity (deionized, deaerated, pH controlled with ammonia/hydrazine). Carbon steel casing OK (treated water, low oxygen). 13Cr/316SS impellers. Mechanical seal API 682 Plan 23 (recirculate pump discharge through cooler to seal) โ€” standard for boiler feed. Our API 610 pumps use proper materials and seal systems.

Critical: NPSH for Boiler Feed Pumps

  • Feedwater at 100โ€“130ยฐC (deaerator): High vapor pressure โ†’ NPSH critical. Deaerator mounted above pump (static head 3โ€“10m) provides NPSHa. Pump first stage: large eye impeller, optional inducer, low NPSHr design. NPSH margin ๏ผž1.5ร—. Our low-NPSH first-stage designs handle hot feedwater.
  • Booster pump option: For large plants or low deaerator elevation, a low-speed booster pump (single-stage, high flow) feeds the main high-speed feed pump. Booster provides positive suction pressure โ†’ main pump no NPSH concern. Our systems can include booster + main configuration.

Critical: Minimum Flow Protection

  • Why minimum flow: Boiler feed pumps at low flow (startup, low load, trip) experience: (1) water temperature rise (no flow to carry heat), (2) cavitation (recirculation within impeller), (3) axial thrust imbalance, (4) mechanical seal overheating. Must maintain flow above minimum (typically 15โ€“30% of rated flow).
  • Methods: (1) Automatic Recirculation Valve (ARV) โ€” self-contained, opens at low flow, returns to deaerator, (2) control valve + flow meter (modulated recirculation), (3) orifice (continuous โ€” wasteful, only small pumps). ARV is standard for boiler feed pumps. Our pumps include minimum flow protection.

Critical: Efficiency and Energy

  • Boiler feed pump = largest auxiliary power consumer: 2โ€“5% of plant output (motor-driven). Efficiency critical: (1) high-efficiency hydraulic design (80โ€“88%), (2) VFD (variable speed โ€” saves 20โ€“40% at part load vs throttling), (3) proper sizing (avoid oversizing), (4)ๅฎšๆœŸ efficiency testing, (5) renewable wear rings (maintain efficiency). Our high-efficiency pumps + VFD reduce auxiliary power.
  • Turbine-driven advantage: Uses extraction steam that would otherwise go through turbine โ€” no auxiliary power consumption. Net plant efficiency higher. But complex and slow. Large utilities prefer turbine-driven.

Critical: Common Problems

  • Problem 1: Feed pump cavitation (NPSH). Deaerator level low / temp high โ†’ NPSHa insufficient โ†’ cavitation. Solution: low-NPSH first stage + inducer, deaerator level control, booster pump if needed, NPSH margin ๏ผž1.5ร—. Our low-NPSH pumps prevent cavitation.
  • Problem 2: Minimum flow overheating. Low flow โ†’ water heats โ†’ flash โ†’ seal/impeller damage. Solution: ARV minimum flow recirculation to deaerator, temp monitoring. Our systems include ARV.
  • Problem 3: Seal failure (high pressure/temp). API 682 seal fails โ†’ water leakage โ†’ trip. Solution: Plan 23/32 seal with cooler, silicon carbide faces, proper flush, seal water monitoring. Our API 610 pumps use reliable seal systems.
  • Problem 4: Feed pump trip (plant trip). Pump failure โ†’ boiler low water โ†’ boiler trip. Solution: redundant (2ร—50% or 3ร—50%), auto-start, vibration/temp monitoring, predictive maintenance. Our redundant systems prevent trips.
  • Problem 5: Efficiency degradation (wear rings). Internal wear โ†’ recirculation โ†’ higher power. Solution: renewable wear rings,ๅฎšๆœŸ testing, overhaul. Our pumps have renewable parts.
  • Problem 6: Thermal shock (startup). Cold pump + hot feedwater โ†’ thermal stress โ†’ casing distortion, seal damage. Solution: warm-up line, slow roll, proper startup procedure, centerline mounting (BB3/BB5). Our pumps handle thermal cycling.
