High-pressure boiler feed pumps develop 150โ€“400 m of head to feed steam boilers in power plants. Two API 610 configurations dominate this service: BB3 (axially split, multistage) and BB5 (radially split, multistage, double-case). Both can deliver the required head, but they differ in pressure rating, maintenance, cost, and reliability. Choosing the wrong configuration costs $500,000+ in downtime and repairs over the pump life.

This guide compares BB3 and BB5 for high-pressure boiler feed water service.

Boiler Feed Pump Duty

ParameterTypical ValueWhy It Matters
Flow rate100โ€“3,000 mยณ/hDetermines pump size and configuration
Head150โ€“400 mRequires multistage pump (4โ€“10 stages)
Pressure15โ€“40 bar dischargeCasing design and rating critical
Temperature150โ€“200ยฐCNPSH and material considerations
Operating hours8,000+/yearReliability and efficiency critical
FluidDeaerated boiler feed waterClean, but high vapor pressure

The duty is high pressure, high temperature, continuous operation. Both BB3 and BB5 can handle it โ€” but the pressure rating and maintenance philosophy differ.

BB3 (Axially Split Multistage)

The BB3 has a horizontally split casing โ€” the top half lifts off for maintenance. The impellers are mounted on a single shaft, between bearings. The split casing allows full access to the rotating element without disconnecting piping.

Advantages:

  • Easy maintenance โ€” split casing allows rotor removal without disconnecting suction and discharge piping
  • Lower cost โ€” simpler casing design, less material
  • Good for moderate pressures (up to 100 bar)
  • Standard design โ€” widely available, spare parts easy to source
  • Can be inspected in place โ€” no need to remove the pump from the foundation

Disadvantages:

  • Pressure limited โ€” the split casing gasket is a potential leak path at high pressure
  • Not suitable for very high pressure (above 100โ€“150 bar)
  • Gasket replacement required at every overhaul
  • Thermal cycling can cause gasket leakage

Our API 610 BB3 multistage pump range covers boiler feed service up to 150 bar.

BB5 (Radially Split Double-Case Multistage)

The BB5 has a radially split (barrel) casing. The inner assembly (rotor + stage casings) is inserted into the outer barrel. The outer barrel is a solid forging โ€” no split line. The inner assembly is removed from the end for maintenance.

Advantages:

  • Very high pressure rating โ€” the solid barrel has no split line, can handle 200โ€“400 bar
  • Excellent for high-pressure, high-temperature service
  • No gasket leak path โ€” the barrel is a solid forging
  • Cartridge design โ€” inner assembly can be removed and replaced as a unit (quick changeout)
  • Superior for thermal cycling โ€” the barrel expands uniformly

Disadvantages:

  • More expensive โ€” the barrel forging is costly, machining is complex
  • Harder maintenance โ€” the inner assembly must be pulled from the end, requiring more space and a crane
  • Longer delivery time โ€” barrel forging has long lead time
  • Heavier โ€” the pump weighs 2โ€“3x a comparable BB3

When to Choose BB3

Choose BB3 when:

  • Discharge pressure is below 100 bar (most industrial boilers)
  • Temperature is below 200ยฐC
  • Easy maintenance is important (split casing, in-place inspection)
  • Budget is constrained (lower purchase cost)
  • The pump will be maintained frequently (boiler feed water is clean, but seals and bearings need periodic attention)
  • Spare parts availability is important (standard design)
  • Delivery time is critical (shorter lead time)

Typical applications: Industrial boilers, small power plants, district heating, process boilers.

When to Choose BB5

Choose BB5 when:

  • Discharge pressure is above 100 bar (large power plants, high-pressure boilers)
  • Temperature is above 200ยฐC (supercritical boilers)
  • Thermal cycling is frequent (load-following power plants)
  • Zero leakage is required (no gasket leak path)
  • Quick changeout is needed (cartridge design โ€” swap inner assembly in hours)
  • The pump is critical and must have maximum reliability
  • Long service life (20+ years) is expected

Typical applications: Large power plants (300+ MW), supercritical boilers, high-pressure process boilers, critical refinery boiler feed.

Cost Comparison

For a 500 mยณ/h at 250 m boiler feed pump:

Cost ItemBB3BB5
Pump purchase$150,000$300,000
Motor (1,000 kW)$80,000$80,000
Baseplate and installation$30,000$50,000
Spare parts (initial)$20,000$40,000
Total installed$280,000$470,000
Annual maintenance (avg)$15,000$10,000
20-year maintenance total$300,000$200,000
20-year total cost$580,000$670,000

The BB5 costs $190,000 more upfront but $100,000 less in maintenance over 20 years. The net difference is $90,000 over 20 years โ€” about $4,500/year. For a critical power plant pump, the extra reliability of BB5 is often worth the cost.

But if the pressure is below 100 bar, the BB3 is perfectly adequate and saves $190,000 upfront. The choice depends on pressure rating and criticality.

Maintenance Philosophy

BB3 Maintenance

  1. Shut down pump, isolate and drain.
  2. Remove the top casing half (bolts around the split line).
  3. Lift the rotor assembly straight up (with a crane).
  4. Inspect impellers, wear rings, bearings, seals.
  5. Replace worn components.
  6. Lower rotor back in, replace gasket, bolt top half.
  7. Total time: 8โ€“16 hours for a standard overhaul.

The BB3 can be maintained in place. No need to disconnect piping. The split casing provides full access.

BB5 Maintenance

  1. Shut down pump, isolate and drain.
  2. Remove the end cover (large flange on the discharge end).
  3. Pull the inner assembly (cartridge) out of the barrel (with a special pulling tool and crane).
  4. Either overhaul the cartridge on site or swap with a spare cartridge.
  5. Insert the (repaired or spare) cartridge, replace end cover gasket, bolt end cover.
  6. Total time: 4โ€“8 hours with a spare cartridge (quick changeout), or 24โ€“48 hours for on-site overhaul.

The BB5 cartridge design allows very quick changeout if a spare cartridge is available. But the initial cartridge overhaul is more complex and requires specialized tools.

Common Selection Mistakes

Mistake 1: BB3 for 150 bar service. The split casing gasket leaks at high pressure. The pump must be shut down for gasket replacement. Right answer: BB5 for pressures above 100 bar.

Mistake 2: BB5 for 50 bar service. The extra cost ($150,000+) is wasted. The BB3 handles 50 bar easily. Right answer: BB3 for pressures below 100 bar.

Mistake 3: No spare cartridge for BB5. The BB5 advantage is quick changeout. Without a spare cartridge, the pump is down for 24โ€“48 hours during overhaul. Right answer: purchase a spare cartridge with the pump.

Mistake 4: Ignoring thermal cycling. A load-following power plant cycles the boiler feed pump daily. The BB3 gasket leaks after repeated cycling. Right answer: BB5 for frequent thermal cycling.

Mistake 5: Wrong NPSH consideration. Both BB3 and BB5 need low-NPSHr first stage for high-temperature boiler feed water. This is independent of casing configuration. Right answer: specify low-NPSHr first stage regardless of BB3 vs BB5.
