BB1 split case pumps are the workhorses of refinery circulation service โ€” main fractionator reflux, crude oil transfer, cooling water circulation. They run 24/7 at 500โ€“3,000 mยณ/h. The mechanical seal is the most failure-prone component. A seal failure on a 2,000 mยณ/h refinery pump means flammable hydrocarbon leakage, potential fire, and unit shutdown. Selecting the right seal for BB1 service is critical.

This guide covers mechanical seal selection for API 610 BB1 pumps in refinery circulation service.

BB1 Pump Seal Challenges

BB1 pumps have unique characteristics that affect seal selection:

  • Large shaft diameter: 80โ€“200 mm typical. Larger seals have higher surface speed and more heat generation.
  • Double-suction impeller: Axial thrust is balanced, but the seal sees both suction and discharge pressures (depending on arrangement).
  • Horizontal split casing: The seal chamber is accessible by removing the top casing half โ€” but the pump must be shut down and drained.
  • High flow, moderate head: The seal chamber pressure is moderate (5โ€“20 bar typical).
  • Continuous duty: 8,000+ hours/year. Seal life must be 3+ years.

Seal Type Selection

Single Mechanical Seal

Configuration: One set of seal faces (rotating + stationary). Process fluid lubricates the faces. Simple, cheap, but allows process fluid to leak to atmosphere if the faces fail.

When to use: Non-hazardous, non-toxic fluids (cooling water, clean oil). Well-ventilated pump rooms. Low environmental risk.

Limitations: Not suitable for hazardous hydrocarbons (leakage risk). Not suitable for dirty or abrasive fluids (faces wear fast).

Double Mechanical Seal (Tandem or Dual)

Configuration: Two sets of seal faces. A barrier fluid fills the space between them. The barrier fluid is pressurized above process pressure. If the inner seal fails, barrier fluid leaks into the pump โ€” not process fluid out. The outer seal contains the barrier fluid.

When to use: Hazardous, toxic, or flammable fluids (refinery hydrocarbons). Zero leakage required. Standard for most refinery BB1 pumps.

Advantages: Zero process leakage. Predictable failure (barrier fluid level drops slowly โ€” time to plan maintenance). Longer seal life (barrier fluid is clean and cool).

Limitations: More expensive (2x single seal). Requires barrier fluid system (reservoir, cooler, monitoring). More complex installation.

Containment Seal (Triple Seal)

Configuration: Double seal + an additional containment seal. Even if both inner and outer seals fail, the containment seal prevents process fluid release. Used for the most hazardous services.

When to use: Extremely hazardous fluids (lethal, carcinogenic, highly flammable). Regulatory requirement for zero emission.

Limitations: Very expensive (3x single seal). Complex. Rarely needed for standard refinery service.

Seal Face Material Selection

The seal faces are the critical wear components. Material selection depends on fluid properties and operating conditions.

Face CombinationHardnessBest ForLimitations
Carbon vs SiCSoft vs hardClean hydrocarbons, general serviceCarbon wears in abrasive service
SiC vs SiCHard vs hardAbrasive fluids, dirty serviceMore expensive, brittle
Carbon vs Tungsten CarbideSoft vs hardHigh pressure, high speedWC is heavier, more expensive
SiC vs Diamond (coated)Hard vs very hardExtreme abrasion, slurryVery expensive, coating can delaminate

API 610 standard: Carbon vs SiC is the default for clean hydrocarbon service. For dirty or abrasive service, SiC vs SiC is specified.

Elastomer Selection

The O-rings and gaskets in the seal must be compatible with the process fluid and barrier fluid.

ElastomerTemperature RangeBest ForAvoid
NBR (Buna-N)-20 to 120ยฐCOils, hydrocarbonsOzone, strong acids
FKM (Viton)-15 to 200ยฐCMost hydrocarbons, acidsHot water, steam, amines
EPDM-40 to 150ยฐCHot water, steam, acidsOils, hydrocarbons
FFKM (Kalrez)-20 to 300ยฐCAlmost everythingVery expensive (10x FKM)

Refinery hydrocarbon service: FKM (Viton) is standard. For high-temperature service (above 200ยฐC), FFKM is required.

Auxiliary Plan Selection for BB1 Pumps

The seal support system (API 682 plan) is as important as the seal itself.

For single seals:

  • Plan 11 (internal recirculation): clean, cool fluids
  • Plan 21 (recirculation + cooler): hot fluids
  • Plan 32 (external flush): dirty or abrasive fluids

For double seals:

  • Plan 53A (gas-pressurized reservoir): standard for refinery service
  • Plan 53B (bladder accumulator): more compact, better pressure control
  • Plan 53C (piston accumulator): high-pressure service

For BB1 refinery circulation pumps: Plan 53A with double mechanical seal is the standard configuration. The reservoir provides barrier fluid pressure, cooling, and level monitoring.

Seal Size and Pressure Rating

BB1 pumps have large shafts (80โ€“200 mm). The seal must be sized for the shaft diameter and seal chamber pressure.

Seal chamber pressure: For a double-suction BB1 pump, the seal chamber is typically at suction pressure (not discharge). This is lower than discharge pressure โ€” good for seal life. But check the specific pump design โ€” some BB1 arrangements have seal chamber at discharge pressure.

Surface speed: Seal face surface speed = ฯ€ ร— shaft diameter ร— rpm. For a 150 mm shaft at 1,800 rpm: ฯ€ ร— 0.15 ร— 1800/60 = 14 m/s. Standard seals handle up to 25 m/s. Above 25 m/s, special high-speed seals are required.

Common Seal Selection Mistakes

Mistake 1: Single seal on hazardous hydrocarbon. If the seal fails, hydrocarbon leaks to atmosphere. Fire risk. Right answer: double seal with Plan 53A.

Mistake 2: Carbon vs SiC on dirty fluid. The carbon face wears in 3 months. Right answer: SiC vs SiC for abrasive service.

Mistake 3: FKM elastomer above 200ยฐC. FKM hardens and cracks at high temperature. Right answer: FFKM (Kalrez) for high-temperature service.

Mistake 4: No barrier fluid level alarm. The inner seal fails. Barrier fluid leaks into the pump. Nobody notices. The outer seal then fails. Process fluid leaks. Right answer: low-level alarm on barrier fluid reservoir.

Mistake 5: Seal balanced for wrong pressure. If the seal is unbalanced and pressure is high, the faces are forced together too hard. Heat generation increases. Seal fails. Right answer: balanced seal for pressures above 10 bar.

Seal Life Expectancy

Seal ConfigurationExpected Life (Clean Hydrocarbon)Expected Life (Dirty Service)
Single seal, Plan 112โ€“3 years6โ€“12 months
Single seal, Plan 21/323โ€“4 years1โ€“2 years
Double seal, Plan 53A4โ€“6 years2โ€“3 years
Double seal, Plan 53B5โ€“7 years3โ€“4 years

Double seals last longer because the barrier fluid is clean and cool โ€” the seal faces never see process fluid contaminants. The extra upfront cost is justified by longer life and zero leakage.
